Does anyone have any further ideas on how to solve this problem?

Or should I just log it as a bug?

I've just played with your first file at various stepovers, and get much better results from changing the cut pattern to 'Offset' - the first and last cuts are always well within 0.01mm of where they should be..

Interesting, I'll have to try that.
Maybe it's just a bug with the line cutting option.

Using the offset pattern does indeed work, as the small island in the entre of the pattern can be whatever size is needed to make the outer cuts the right dimension.

In my case I'd prefer to use the line pattern as the backlash in my machine makes direction changes inaccurate.

Using the line pattern for a normal 2D pocket means that a path with smaller stepover is generated as the last cut in the series, so I think this is a bug with the line pattern algorithm in 3D surface. I'll raise the issue and see if the devs think so too.
