In my case there were no shapebinders or external references but I had a spreadsheet with basic changeable dimensions (which I then got rid off) and each time there was expression which referenced the spreadsheet it was also copied and properly referenced in the new file.

Is there any advantage in using merge? I was simply using Edit/Copy and Edit/Paste on the bodies with both files open. This copies everything that us needed to recreate the body in the new file.

ChrisB, that is an overlay over the picture that OP posted of his progress to show relevant tool (coincident constraint) and where to apply it. Not the actual sketch.

For all those 0.125in constraints to be ok all your arcs centers are not constrained "COINCIDENT". The cleaner way should be that they are. You could box select the centers and apply coincident constraint to them and then have just a simple 0.125in length constraint somewhere for thickness...

Refine should remove unwanted faces by fusing coplanar faces thus removing those lines.
